Pallet Loading: Cartons per Layer, Height & Weight Limits
Plan a transparent pallet load using pallet footprint, carton rotation, full layers, total height, cargo weight, and operational limits.
A pallet load is controlled by the lowest approved capacity created by footprint, height, weight, pallet rating, carton strength, stability, handling equipment, and the transport lane. Start by testing both right-angle carton orientations, calculate full layers, then cap the geometric total by every applicable weight and safety limit.

On a 120 × 100 cm pallet, a 40 × 30 cm carton fits nine per layer in the best simple straight-row orientation. With a 165 cm total-height limit, a 15 cm pallet base, and 25 cm cartons, six full layers fit geometrically: 54 cartons before weight, strength, and stability limits.
Operational case study
Can 42 cartons ship on one Euro pallet?
Assume an EPAL Euro pallet (120 × 80 cm footprint, 14.4 cm high, about 25 kg empty), 40 × 30 × 25 cm cartons weighing 12 kg each, and a hypothetical 140 cm maximum finished height for this lane.
- FootprintStraight rows: floor(120 ÷ 40) × floor(80 ÷ 30) = 3 × 2 = 6 cartons/layer. Rotate cartons 90°: floor(120 ÷ 30) × floor(80 ÷ 40) = 4 × 2 = 8 cartons/layer.
- Heightfloor((140 − 14.4) ÷ 25) = 5 full layers. At 8 per layer, geometric capacity is 40 cartons per pallet.
- Shipment and weight42 cartons need 2 pallets: one with 40 and one with 2. Nominal gross weight of the full pallet is 40 × 12 + 25 = 505 kg.
Plan two pallets and record the last pallet separately in the booking. Confirm the lane's actual loaded-height limit before releasing the plan.
EPAL lists the standard pallet dimensions and safe working load, but a load below that rating is not automatically stable or stackable. Carton strength, interlock, overhang, wrap, forklift clearance, and the carrier's acceptance rules still require physical review.

How many cartons fit on a pallet?
Test both 90-degree carton orientations on the usable pallet footprint, keep whole cartons only, multiply the best layer count by full layers, then apply weight and operating limits.
Does pallet height include the pallet base?
If the lane specifies a maximum total loaded height, include the pallet base, caps, slip sheets, and any required clearance before calculating full carton layers.
